Spray diagnostics with CAVILUX HF

The Institute of Engineering Thermodynamics at the Friedrich-Alexander University of Erlangen-Nürnberg is using CAVILUX HF laser illumination in various applications (Figure 1 – 3). The full potential of the laser lighting can be seen in shadowgraphy of fluid flows in injection nozzles. The camera, nozzle and illumination are aligned in this order at an optical rail. The laser illuminates through the transparent nozzle directly into the camera. Different phases of the liquid fuel lead to changes in the refractive index of the fluids. This can be captured by the camera. The field of view is 5 mm x 5 mm. The objective is a Navitar Long Distance Microscope. The depth of field can be adjusted with the aperture of the optics. However, this results in significant light losses. The high brightness of the CAVILUX laser illumination solves this challenge. The speed of the fluid stream in the nozzle is about 100 – 200 m/s which is captured by the camera with 200 kHz. Very short exposure times are needed to reduce motion blur. The camera does not provide short enough shutter times. Therefore the light source is the only option to reduce the motion blur. The pulsed mode of CAVILUX HF that creates short pulses at high frequencies allows to capture high quality images.

Schlieren Imaging

Schlieren image of pressure nozzle

Schlieren imaging is designed to detect changes in the refraction index of objects. Index of refraction is a property of all substance that describes the phase shift experienced by a beam of light that passes through the boundaries of the substance. Our eyes and ordinary cameras cannot detect phase differences in a beam of light, but only the amplitude and the color contrast. Schlieren methods enable us to see the phase differences by converting them to amplitude and sometimes color differences. When a beam of light passes through a refractive index gradient, it bends or refracts. By using suitable methods, these deflected rays can be visualized by a normal camera. This technique enables for example visualization of:

  • Temperature gradients (heating processes)
  • Phase differences (mixing of liquids, gas flows, evaporation)
  • Small particles (efficient light scattering)
  • Pressure gradients (shock waves in air or liquid)

There are various ways of performing Schlieren imaging. We introduce three options that are well compatible with CAVILUX laser illumination. Combination of Schlieren imaging and laser illumination opens some additional possibilities that are described in the end of this document. This combination enables for example:

  • Improved accuracy (monochromatic light, high intensity)
  • Freezing of any terrestrial motion (ballistics, combustion engines)
  • Benefits of polarized light

Option 1: One Mirror Schlieren Imaging


  • Very high accuracy possible
  • Easy to setup


  • Requires a lot of space (setup is long in one direction)
  • Sensitive to vibrations
  • Ghost images (seeing object double depending on angle of mirror)

Schlieren technique has been utilized e.g. in the monitoring of protection gas in laser welding process. The measurement setup is shown in the figure above. Bright laser light source, CAVILUX Smart, was connected to a light guide and around 1 mm pinhole was placed in front of the light guide in order to form a point source. A concave spherical mirror was used to focus the light back to a small spot in size of the light source. An opaque mask, also in the size of the light source, was placed in front of the camera to block all the light rays which do not experience refraction by the object (i.e. and ).

The pinhole and the mask were set in a distance of two focal lengths from the concave mirror. The angle between the pinhole and the mask was relatively small, around one degree.

Welding process causes changes in the refraction index and as mentioned above this will cause deflection to the light rays. In this case the light rays which experience refraction caused by the object ( and ) will pass the mask and they are observed by the camera. The laser band pass filter has to be used to suppress disturbing process light.

Hints for adjustment:

  • Place the light source to the distance of 2F (parameter of the mirror). Turn the laser on and find the reflected image of the laser spot. Adjust the laser so that the image of laser spot is by the side of laser and there is enough room for the camera.
  • Fine-adjust the camera mask according to the visible laser spot (use IR-card when using IR laser) instead of fine-adjusting the mirror or the laser.
  • Camera mask can be as simple as blue-stack attached to the camera lens (or protective glass of it)
  • You can minimize ghost image by placing the light source as close to camera mask as possible. If you place the camera to e.g. 2F+3 cm then the right distance for the light source is 2F-3 cm and you can place the light source in front of the camera lens (distance between light source and camera can be 1 cm or even less).
  • Rotate the laser and you’ll see the effect of polarization direction on your Schlieren image!

Option 2: Two Mirror Schlieren Imaging

Same principles as the one mirror Schlieren only that the light path is guided via two mirrors.

Option 3: Double Lens System

In this option the laser is focused directly to the camera mask.


  • No ghost images
  • Low space requirements
  • Easier set up than mirror Schlieren


  • Sensitive to vibrations
  • Not that accurate as mirror Schlieren

The focal length of the second lens can vary. A shorter focal length provides a smaller spot, therefore a smaller mask can be used and the set up is more sensitive. The spot size of a larger focal length is bigger and easier to align.

PIV Measurements of Shielding Gas Flow in Gas Metal Arc Welding (GMAW) with a CAVILUX HF Diode Laser

1 Introduction

Gas Metal Arc Welding (GMAW) is the most important thermal joining technology for metals. GMAW is of vital importance especially for small and medium sized companies (SME) due to its low costs and versatility. During welding arc, weld pool and heated work piece are protected against interactions with the atmosphere by a shielding gas cover. The gas is provided by an external gas which is brought to the process via a welding torch. At the welding torch, and particularly in the gas nozzle, the flow of gas is designed to provide a uniform and possibly laminar free jet flow around the arc and the process. The design of welding torches is mainly based on experience and it has been developed experimentally so far. Since the 1960s, Schlieren shadow graphs has been used to analyze the turbulences of the shielding gas free jet at welding torches without an arc. However, the gas flow during welding and its interactions with the arc are very hard to measure with conventional flow analysis, since the high temperature of up to 20000 K, strong radiation and electromagnetic fields restrict the usage of most standard flow measurement systems in arc welding.

This paper presents a PIV setup, which was especially adapted for measurements of the shielding gas flow in GMAW. The Particle Image Velocimetry (PIV) is a non-intrusive optical method, which enables flow investigations in arc welding processes with relatively high spatial and temporal resolution. The flow describing information in the pictures is derived from tracer particles, which are illuminated by a laser light twice within a defined, short time interval while following the flow. The measurement setup is based on a high-speed camera and a synchronised CAVILUX HF diode pulse laser system. CAVILUX HF enables laser pulses with high frequencies and high pulse power. Thus, for the first time, this laser unit enables time-dependent analyses of the gas flow in arc welding. The laser unit and its optics are both very compact and therefore easy to transport and to use in industrial applications.

2 The measurement method and setup

The PIV measurement system was adapted in order to enable measurements at GMAW welding processes. We used a Photron SA4 High-speed camera with frame rate of 5000 or 10000 fps and pictures of 768 x 1024 or 768 x 512 pixels respectively. The laser unit is coupled with a special optics (prototype) by Cavitar Ltd. that spreads the laser beam to a laser light-section with a thickness of approximately 0.5 mm over a measuring field with a width of 40 mm. In combination with a narrow band-pass interference filter of 808 ± 3 nm the tracer particles are only illuminated by the laser and not by the arc. The optics of the camera and the laser are protected against (metal) spatters by protective classes. In the setup, the work piece is moved under a fixed welding torch. After each measurement, the torch has been disassembled and cleaned with compressed air. Therefore the torch was moved by a robot between a fixed operating and a service positions. The setup is shown in Fig 1.

Using the PIV system for flow measurements at arc welding processes, two main adjustments are necessary. These adjustments are related to the tracer particles used and to the strong characteristic radiation of the arc. The tracer particles traditionally used in PIV are made of oil or a test fluid such as DEHS generated by compressed air. The diameter of these particles is 0.5 – 50 micrometers. However, the use of water or oil in arc welding is impossible due to procedural and metallurgical restrictions. Thus magnesium oxide particles with a maximum diameter of 1 µm were used for PIV at GMAW. The particles have a melting temperature of 2640°C, a density of 3.65 g/cm3 and extended chemical stability at high temperatures. However, microscopic analyses show that the particles are very bumpy and porous. Therefore the real density of the particles in air should be even smaller and the ability of particles to follow the flow run is very good. Furthermore, tests with a powder doped flow and a welding arc demonstrate that only a small fraction of particles is melted in the arc and deposited as slag onto the welding bath. The majority of the particles pass the flow field without being melted or evaporated by the arc.

The second problem after suitable tracer particles is the radiation of the arc. In GMAW, the arc emits about 1 – 2 kW radiation which is illuminating all particles and overexposing the camera. However, most of the radiation emitted is from metal vapor and of wavelengths below 650 nm. Argon emission from the shielding gas is less intense but there are some intensive lines of atomic argon at 800 and 810 nm. In order to blank the arc radiation a narrow band interference filter of 808 nm central wavelength was used. The filter has a full width of half maximum (FWHM) of ± 3 nm. The interference filter guarantees that the pictures are not overexposed by the arc and the particles are almost only illuminated by the laser. Therefore, with respect to camera torch work piece optics object Laser and light sheet optics Camera Application notes – Industrial monitoring – Welding industry Welding monitoring Flow – PIV Cavitar Ltd › www.cavitar.com the maximum pulse length of the laser, the exposure times of the camera were chosen with ~2.4 µs for 10 000 Hz and a laser pulse length of 2 µs and 1 mJ pulse energy, and a exposure time of ~5.6 µs for 5 000 Hz and a laser pulse length of 4 µs and 2 mJ laser energy. However, first measurements using a conventional light sheet optics demonstrated that the laser intensity in the light sheet was too small. Thus an improved light sheet optics was developed by Cavitar that enables significantly improved exposure of the particles in the sheet (Fig. 2).

The welding process analyzed was a pulsed GMAW process with a peak current of 420 A, a base current of 40 A, and a pulse frequency of 100 Hz. We used a mild steel filler wire (G3Si1) and an Argon-CO2-gas mixture (M21-ArC-18) with various gas flow rates. Two torches were investigated. Torch A was a manual torch with a ø 13 mm gas nozzle and torch B was also a manual torch but with a ø 16 mm gas nozzle. The torches differ fundamentally in their design, Fig 3.

The PIV analyses were done using the FlowManager 4.7 (Dantec Dynamics Ltd.) as well as a combined MatLab-LabView-tool programmed by TU Dresden. In both softwares the correlation analysis of the recorded images can be done directly. We used a multi-pass correlation with a final interrogation area size of 16 x 16 pix and 3 refinement steps. A velocity range validation algorithm is used after PIV analyses which excludes all vectors below 0.2 and above 5 m/s.

3 Results

Fig 4 shows an example of particle images and a calculated PIV vector map of the shielding gas flow at the torch B without an arc and with a gas flow rate of 10 slm. The pictures demonstrate that the flow analysis are reliable only in the free jet where particles are present. The flow analysis shows an unsteady back flow region between the wire tip and the work piece.

In Figure 5, the mean flow profiles of the free jets of the shielding gas at torches A (left) and B (right) are presented. Both mean flow profiles were calculated from 125 single cross-correlations. The comparison illustrates in particular the impact of the lower diameter of the gas nozzle of torch A and the much smaller flow cross section between gas nozzle and contact tube. As a result, the maximum flow velocities in the free jet of torch A are increased by a factor of 4. In addition, a distinct “dead water” region is established below the contact tip of torch A. The high gradient of the flow velocity also indicate a high vorticity at the fringes and in the center of the shielding gas free jet. In contrast, the flow profile of torch B is significantly more uniform, and the flow separation region below the contact tube is less established.

The comparison of the flow map at torch A, with and without an arc, demonstrates that the arc influences the flow mainly in the direct vicinity of the process and above the work piece. Thus, the mean flow profiles are very similar with and without arc.

Fig 6 shows an example of particle images and a calculated PIV vector map of arc welding process with pulsed current. The pictures can be assigned to the base current phase. The droplets are visible due to the thermal induced infrared radiation. The time dependent analyses have demonstrated that the flow in gas free jet is highly affected by the arc. At the beginning of the pulse, the electric currents is increased from 40 to 420 A in 0.6 ms. The PIV analyses demonstrates an immediate expansion of the gas in the arc region and a strong increase of the velocity right beside the process and above the work piece. During the pulse phase the gas inside the free jet as well as the shielding gas towards the arc are accelerated. At the end of the pulse phase increased flow velocities were calculated for the shielding gas flow between the gas nozzle and the arc. At the same time, the diameter of the free jet was reduced slightly. Furthermore, a big swirl was established on the left hand side of the arc. The vortex velocity and the diameter of the swirl change depending on pulse time and the current.

5 Conclusions

PIV analyses of the shielding gas flow in arc welding processes require serious adjustments to the method of PIV measurement in order to take care of the requirements related to the material and the process as well as in respect to the high temperatures and intense radiation emission of the arc. Thus, it is necessary to use tracer particles with high-melting temperature. Furthermore, a powerful laser with light-sheet illumination optics is needed for an intensive illumination of the particles.

The use of pulsed diode lasers for PIV measurements offers new possibilities for time-dependent flow analyses at gas flow in arc welding. It enables flow analyses up to a frame rate of 10000 fps on gas metal arc welding (GMAW) as well as on gas tungsten arc welding (GTAW). Due to the high laser power the arc can be faded out during base current phase and almost faded out during pulse current phase. However, flow analyses were enabled at short arc (dip transfer mode), pulsed arc and spray arc (spray transfer mode). The results demonstrate that the arc influences the free flow run of shielding gas jet seriously. Thus the flow field at a torch without an arc is very different to flow field within an arc. Especially for short arc and pulsed arc welding, the flow is affected immediately by changes of the electric current. Thus the use of a diode pulse laser for PIV measurements offers new scientific research approaches for optimization of the gas shield quality in GMAW. The measurement system is transportable and can be adapted to industrial welding applications.

Time-Resolved PIV Measurements with CAVILUX HF Diode Laser

1 Introduction

Particle Image Velocimetry (PIV) is a non-intrusive optical technique to measure instantaneous 2D velocity fields in fluid flows. As a state-of-the-art measurement technique in fluid dynamics R&D, PIV provides several advantages over traditional measurement techniques such as Laser Doppler and Hot Wire Anemometry. PIV is a whole-field technique which is able to capture instantaneous velocity fields over a 2D domain. This kind of data reveals flow topology, i.e. coherent flow structures such as vortices. Thus, besides providing accurate quantitative information of the flow field, PIV is also a very effective tool for studying physical phenomena contributing to the turbulence kinetic energy and other statistical measures of turbulent flows. Especially, PIV performed with high-speed imaging system creates new insight into the dynamics of turbulent motions.

This paper presents time-resolved PIV experiments utilizing a high-speed camera and CAVILUX HF diodelaser. CAVILUX diode lasers provide many attractive properties for PIV. Desired pulse sequences with accurate control of pulse energy and temporal spacing of consecutive pulses can be obtained easily. Furthermore, the laser unit is coupled to fiber optics, which allows a robust and flexible guidance of light to the measurement volume. The laser unit is very compact, which allows easy installation and mobility also in challenging industrial environment.

2 The measurement equipment

Tracer particles are illuminated by CAVILUX HF diode laser equipped with a special light sheet generating fiber optics. The wavelength of the laser is 808 nm and the pulse energy ~0.5mJ at 20 kHz. The pulse energy can be increased linearly as the pulse frequency is decreased. For example, at 1 kHz pulsing rate the pulse energy can be about 10 mJ. CAVILUX control unit can be programmed to produce single pulses or bursts of pulses at desired frequency and duration. However, in these measurements the laser is used as a slave, which delivers pulses with user defined duration according to  external synchronization signals provided by the camera.

The light sheet is created by using a fiber optic light guide with individual fibers arranged to a line at the output end. The width of the light sheet is determined by the width of the line in which the fibers are laid. Also the beam divergence affects the sheet width at the measurement plane. The thickness of the light sheet as well as the focus distance can be changed by adjusting the position of the fiber output with respect to a cylindrical lens, which is the only lens in the setup. With present design, a light sheet with a thickness of less than 1 mm is obtained at the distance of 100 mm from the lens. It is estimated that approx. 50 % of light provided by the laser is transmitted through the optics in the present design. Figure 1 presents the laser head and the light sheet optics.

Particle images are recorded with a Photron FASTCAM SA1.1 high-speed camera equipped with a Nikon 105mm f/# 2.8 lens and a narrow optical band-pass filter to block ambient illumination. Originally 12bit images are stored as 8bit grayscale bitmaps with 2bit shift. Details of the image recording parameters are given in Section 3.

The PIV data analysis exploits a rather standard procedure. Since there is no need for image preprocessing, the recorded images are directly sent to the cross-correlation analysis. This analysis utilizes a multi-pass correlation technique with an interrogation area refinement from 64 pix to 32 pix. The data is smoothed with a 3×3 unit filter after the first pass. The final pass is not filtered. After the PIV computation, a post-processing algorithm is used to detect spurious vectors. This algorithm utilizes two criteria to detect erroneous velocity vectors. The first criterion is based on setting predefined physical limits for the allowed velocities. Actually, the pixel displacements are limited to a user defined window. The other criterion is based on the local median filtering and the comparison of each velocity vector with the median of its 3×3 neighborhood. In the case that a vector is identified as a spurious one, it is removed and the hole is filled by a Gaussian weighted interpolation from the 3×3 neighborhood.

3 Experiments

Air flow from a circular slit nozzle is measured to study vortex generation in the shear layers. These vortices are expected to result in noise at high flow rates. A schematic drawing of the experimental setup is presented in Fig. 2. The PIV measurement plane is adjusted to extend over both shear layers.

The nozzle is installed to a closed air circulation which is driven by a centrifugal fan. The maximum velocity of the air leaving the nozzle is about 20 m/s and the slit height is about 8 mm. With these experimental parameters, the imaging area is selected as 15×15 mm2 and the imaging frequency as 20 kHz. This combination allows sequential PIV correlation to be computed, i.e. two consecutive frames are correlated to obtain a velocity map. Thus, the sampling rate for the velocity data is 20 kHz as well. This high imaging rate limits the camera resolution to 512×512 pix2. Also the laser pulse duration is limited to 1 μs as a result of the maximum duty cycle of 2 %.

The seeding is generated with an ultrasound droplet generator which is immersed in a dedicated seeding water tank. Before entering the measurement section, the air is circulated through the seeding tank. Small water droplets (<20μm) are mixed in the air flow and carried to the measurement plane where they are used as flow tracers. At high velocities the droplets are expected to follow the flow adequately.

In total 20’000 images are collected for PIV processing. Examples of images captured in the measurement plane are presented in Fig. 3. The image quality is very good; only a few large particles are over exposed and the gray scale distribution of the image occupies the full dynamic range of the image.

4 Results

Figure 4 portrays an example of velocity field obtained from the PIV computation. The lack of seeding particles in the middle of the vortices causes some additional uncertainty in the velocity estimates. In general, the PIV interrogation successfully predicts the velocities also in the high-gradient regions. The flow field is characterized by the high-speed jet out of the slit and vortices developing in the shear layers. Figure 5 presents the mean velocity field and the velocity RMS field indicating active shear layers. The data is further analyzed by computing spectral estimates in various locations in the flow field. This is done by establishing point-wise velocity time-traces at desired locations over the set of 20’000 velocity fields. A short piece of such a time-trace is given in Figure 6 as an example. This data in sent to the 1D spectral estimation yielding the traditional PSD estimate presented in Fig. 7. There are two dominant peaks below 1 kHz, which are clearly related to the vortex dynamics.

The salient feature of the HS-PIV data is the inherently dense spatial grid of data which allows detailed analysis of the bulk flow, shear layers and the jet without any a priori information of their actual location.

5 Conclusions

The application of diode lasers to PIV measurements offers very attractive possibilities. Compact and robust equipment, freely programmable bursts of pulses, flexible guidance of light to the measurement volume and affordability are the most important features of diode lasers. This work demonstrated that although the power provided by a diode laser does not match the power provided by pulsed solid-state lasers, the diode lasers present an adequate choice even for high-speed PIV.

Shockwaves During Cavitation Creation with Sonosensitizer

“Acoustic cavitation bubbles are microbubbles generated by the highly negative pressure of ultrasound. They are known to enhance the thermal bioeffect of high-intensity focused ultrasound (HIFU) treatment. Other than the use of the thermal bioeffect, sonodynamic treatment using the sonochemical bioeffect of ultrasound has been proposed. In sonodynamic treatment, a sonosensitizer is activated through the collapse of cavitation bubbles to induce a therapeutic effect sonochemically. Rose Bengal (RB) has the potential to be such a sonosensitizer. Highly efficient as well as controlled generation of cavitation bubbles is crucial for realizing effective as well as safe sonodynamic treatment. The effect of RB on cavitation generation was investigated to achieve such controlled generation. The amount and behavior of the cavitation bubbles generated by a triggered HIFU sequence in the presence of RB were observed using a high-speed camera for estimating the effect of RB.
